I just blew the plug out of the end of the oil galley on my 1800 Type 4 engine. This plug is in the block and located behind the flywheel. This happened once before about 200,000 miles ago. At the time I J-B welded it back in and added a couple of machine screws and washers act as a back up.

Have others had a problem with this plug, the engine had just been cold started each time the plug blew?

What ideas do people have for refitting the plug or for fitting a new one. I have thought of:

1. Getting a slightly oversized plug made.
2. Getting a slightly oversized plug made with some shallow external threads cut so that I could somehow screw it in.
3. Welding the plug in, could this be done with the engine assempled?

Any help or ideas would be appreciated. I would love to some how avoid a total dismantle as I am on the road and working conditions are marginal.

You really need to drill and tap the hole and fit threaded NPT plugs. They are available from aircooled.net. Check the archives as there's been a few a posts on this.

p.s. If the engine is assembled, I've heard of people pressurising the case with air to prevent any swarf entering the case.

I got this thing back on the road in two days.I was able to pack the galley with grease and do the job without dissembling the engine. Some careful cleaning and a few prayers seems to have worked. Most of the time being spent on:

1. Finding a pipe plug, drill, and tap in rural Mexico. I still dont know the correct Spanish word for plug, nothing I said worked.

and

2. Finding someone with the know how and parts to reline my oil soaked clutch disc for me. The clutch for a 2.0 liter, which I have been running and which is very available in the states, was only used for the last year of production of the combi (van) in Mexico so the parts are not readily available. Most of the rebuilders and parts people I showed the disc to just looked at it like it was for some alien spaceship or something.

Spray the clutch disc with some carburetor cleaner and remove most of the oil... Then hit it with some Ether and the set it on fire !

Don't let it get too hot, just enough to help burn the oil off. Do that 3-4 times and then scuff the surface of the disc with a wire wheel..

That'll get you on the road again if you can't get it relined.... I have done this before when I was totally broke on my ass and couldn't afford a new disc!

That's pretty much what I did with my oil gallery plug fiasco that drenched my clutch disk, GumOut spray followed by lacquer thinner, set it on fire, sanded with 320 grit and it now has 25,000 miles on it with no chattering. (the people watching at the laundromat parking lot where I "fixed it" were a little baffled)

Be careful if you thread and plug the flywheel side of the galley that feeds the camshaft. You will need a very short plug or you will block the oil to flywheel end cam bearing.
I modified a tap...(Bottoming tap?) and ground the plug so it wouldn't hit the flywheel.

I've actually had tremendous luck using ether (starting fluid) to draw out oil, then just soak it up with a clean paper towel. Might take a few applications but I've never had to resort to fire and sandpaper.

I actually quite like the idea of setting the disc on fire, especially when there is an excuse for it
