In doing more investigative research we find that the T5 case head stud is a 12x1.5mm ordeal, not common. Also if I remember right the studs were graded at 9.8 hardness. The actual head studs are the normal 10x1.25mm which is cool.
In mocking up the heads it does look possible to cut the T1 heads to this pattern, but I need more time to play around with it. The real variable will be if the head studs are the right length to clamp the air cooled heads right.
In a way I still think it is smarter money just to get the case machined instead of fiddling with the heads.

Adrian, if you would could you measure the width of the head bolt pattern on the T5 motor and on a T4 head. I know you have both. I think the bolt pattern is closer to a T5 on the T4 than a T1 head.

Yah the T4 stuff is way off from anything T1 or T5. I tried, no dice.

The Woxyboxer solves the headstud problem...
And your back to the $600.00 pistons Problem....
The Wasser heads are alot more $$$ to convert to High Performance.... Most V.W. People are not aware of what it takes.....
I have built several stroker Waterboxers, and I specialize in these and the Oxyboxers...
I've been down most all the roads you'r considering.... It has brought me back to here.
I can convert a Wasser to Type I 8mm headstuds, Deck it, and drill and tap all oil galleys, for $500.00 + shipping.

The Wasser stock rods are much shorter than Bug... The piston pin height.....
Your better off with an Oxyboxer, you can run long rods, or at least one's that would work well with the stroke.
There is no free lunch, I've tried all these combo's years ago...

i guess i look at it as 600 for pistons plus the cost of head work as compared to 500 + shipping on machining the block plus a good set of heads anyways. but you know more about it than i do. i'll try to email you joe to talk more about it. thanks for the great info.
ps wouldn't the aircooled cylinders allow you to run any rod length you wanted and also compensate for pin height by machining them to the length wanted. i guess i'll ask you about that in the email also.

Your correct on the rod length, the Oxy set-up has a bunch of advantages.

Sorry did I understand that correctly that the stock B&P cost $600 !!!
if thats the case it blows my theorys of inexpesive rebuild sky high. Have I understood that right?

What is a B&P?
The T5 is cheap IF you are resourceful. If you want an all out motor then it gets expensive as with any motor T1, T4, or T5.
T1 stroker = 300-400 for a welded unit.
T5 free if you like the 76.4
T1 case new = 350ish plus mods for 94s and stroke + 100ish
T5 core 2.1 = 50-300 (300 being extremely high, I got mine for $60. Normal 150-200 for a 2.1 short block.)
Machine work for the T5:
Talk to Joe as he is the man to go to for this work. Varies on options and what you have done or can do. My guess is anywhere from 500-1000 depending.
AL case priceless.
I guess it comes down to how cheap is cheap? To me it is a deal for a heck of a solid motor to start from.
Also add some $ for oil lines and cooler stuff.
I guess the T5 is not rock bottom cheap, but from my calculations and DIY stuff it is much cheaper than a T1 stroker done *right*.

YUCK!!!! I have used them , NEVER AGAIN! The entire rocker box holds all the spring tension and is held on with 3 8mm x 1.25 bolts, YUCK!
Anyway, the TIV head stud case end is 12x 1.5 and 10x1.5 tapered of course...
I'm running wasser rods in my engine because I wanmt the heavy pins, and I will be running Euro spec 94mm 914 pistons, running inside TI barrels,94mm. I want the short rods for all my power down low, especially with the cam I'm designing for the application. Split Lift, and duration. I'm flowing my heads over the weekend and starting the math.

??? I am not sure I understand why you would want to keep the heavier rods? Just to use the 914 pistons?
Granted I like your thoughts on using the 914 pistons in the T1 94 cylinder... Very interesting. But again heavy.
